A major US lighting manufacturer was experiencing recurring yellowing problems with the polycarbonate lenses used on its outdoor LED wall packs.
These fixtures were installed on warehouses, loading docks, commercial buildings, and perimeter security areas. Although the LED modules were designed for long service life, the plastic lenses began to discolor after extended exposure to sunlight and heat.

The Challenge
The client needed more than a transparent replacement for its existing triangular wall-pack lens. The new component had to resist outdoor exposure, maintain optical performance, fit the existing fixture structure, and support reliable high-volume production.
UV Yellowing and Light Loss
Polycarbonate can gradually yellow and develop haze under prolonged ultraviolet exposure. As the lens changes color, less light passes through it and the appearance of the fixture becomes visibly aged.
For outdoor security and commercial lighting, this deterioration can reduce effective illumination and affect the consistency of the light over time.

A Lens Life Shorter Than the LED Module
The wall pack was designed around a long-life LED system, but the plastic lens could become the weakest part of the fixture.
Replacing discolored lenses increases maintenance costs and creates an unnecessary service requirement. The client wanted a lens material whose outdoor performance was better aligned with the expected life of the LED module.
Demanding Outdoor Conditions
The lens also had to withstand heat from the fixture, temperature changes, dust, cleaning, abrasion, moisture, salt fog, and possible chemical exposure.
At the same time, the dimensions and mounting areas had to remain consistent so the lens could fit the existing housing and sealing system without requiring a major fixture redesign.

Our Solution
BO-Glass recommended replacing the polycarbonate component with a pressed high-borosilicate glass lens.
The solution combined UV-stable glass, controlled optical surfaces, automated pressing, dimensional inspection, and scalable production for long-term commercial supply.
High-Borosilicate Glass Material
High-borosilicate glass is an inorganic material that does not experience the same photochemical yellowing as polycarbonate during normal outdoor use.
It maintains a clear appearance under sunlight and lamp heat, helping the wall pack preserve its light transmission and original appearance throughout extended service.
Thermal and Environmental Resistance
The low thermal expansion of borosilicate glass makes it suitable for fixtures exposed to operating heat and changing outdoor temperatures.
Its hard surface also provides better resistance to abrasion during handling, cleaning, and environmental exposure. The material is non-reactive and performs well in applications where moisture, salt, or airborne chemicals may come into contact with the lens.
Automated Precision Pressing
BO-Glass used automated glass-pressing equipment to reproduce the triangular lens shape, mounting profile, and required surface details.
Controlled material quantity, mold temperature, pressing pressure, and cycle time helped maintain consistent dimensions and glass distribution from batch to batch.
This industrial process was suitable for a lighting manufacturer that required dependable repeat orders rather than limited handcrafted production.
Quality and Supply Control
Finished lenses were inspected for dimensions, surface quality, glass clarity, edge condition, and conformity with the approved sample.

The Result
Replacing polycarbonate with high-borosilicate glass removed the primary yellowing problem and gave the wall pack a lens better suited to long-term outdoor use.
The glass lens maintained a clear appearance and stable optical performance while providing improved resistance to heat, abrasion, moisture, and chemical exposure. Its dimensions and mounting profile were controlled for integration with the client’s existing fixture.
